Actually I bought foam board at Walmart, I think it's 20x30, about 2 bucks a sheet in the office/school supplies. I used 3M "Plastic Emblem & Trim Adhesive" which is an automotive product, should be readily available or you culd probably use something like 3M Weatherstrip Adhesive. Once I did all the measuring, I cut the support/gusset pieces 3 inches too wide, then scored the material so I could bend it with a 1 1/2" tab on each end. I made some careless mistakes, like when you score and bend the pieces, you add twice the thickness of the material to the width, it's kinda hard to explain

That is a nice job.
The material is also called Fome-cor and is used as backing material for framing. So you could get much larger sheets at a framing store, the largest standard size being 40x60. If you knew the size of the pieces you wanted they could easily cut it down for you and probably keep the angles square. Also, it comes in different thicknesses. Keep in mind it is not waterproof. The foam should be fine unless it absorbs water, but the paper surface might suffer.
I doubt I would have the patience to do such a neat job as this. I would probably use duct tape.
Another option might be Coroplast board which is corrugated plastic like they use for big yard signs. Here is some I found:

Here's another construction option for foam boxes. I used piece of 1/2" pink construction foam board to build an equipment box for my pack. I cut it on a table saw. I used nails & sheetrock screws to hold it together while the gorilla glue (expanding polyurthane glue) was drying. I then wrapped both the inside and outside of the box with fiberglass/epoxy and it's bomb proof. The cover was made of two pieces of foam board glued together, one cut to fit inside the box and a larger piece to ride the top of the box. I also attached a strap with snap buckles to secure the top. I put a rubber weatherproofing gasket on the inside edge of the upper top piece where it attaches to the bottom top piece and it's water proof.
